In every functioning industrial plant, it is fundamental to always keep under control the aging of the components because this phenomena can carry with it many issues which are tricky to address. By planning renovation programs it’s possible to minimize, or even eliminate, repercussions over the production process. Safety aspects, regarding both operators and productive cycles, are even more important for these revamping projects due to the complexity of the type of work carried out and the impact that new instrumentation can have over the existing plant. The documentation update and the introduction of new safety-oriented procedures are also two important aspects to keep in mind if a good risk prevention is to be achieved. The present work was conceived out of a practical need to renew a Fischer- Tropsch pilot plant located in the high pressure laboratories of Politecnico di Milano. In particular, the project was focused on securing the working environment and upgrading the supervisory and control SCADA system as well as on the study of the existing electronics and its documentation and archiving, of which the implant was completly lacking. Therefore the task realization included the drawing up of an up-to-date P&I diagram, the installation of a new workstation for data aquisition and its connection to the PLCs using serial comunication, the development of a LabVIEW-based software for the detection of alarm conditions and their monitoring and archiving, and lastly the conduction of a risk analysis using the HAZOP methodology, which led to the implementation of additional improvements concerning both safety and operability aspects.
In ogni impianto industriale è fondamentale tenere sempre sotto controllo il fenomeno dell’obsolescenza dei suoi componenti, in quanto nasconde in sé diverse insidie a volte difficili da trattare. Pianificando interventi di rinnovamento è possibile minimizzare, o ridurre a zero, l’impatto sulla produzione. Aspetti di sicurezza, legati sia agli operatori che al ciclo produttivo, sono ancora più importanti per questi progetti di revamping a causa delle complesse modifiche coinvolte ed agli effetti che l’inserimento di una nuova strumentazione può avere sull’impianto esistente. Il presente lavoro di tesi nasce proprio da una necessità pratica di rinnovare un impianto pilota Fischer-Tropsch situato nei laboratori di alta pressione del Politecnico di Milano. In particolare, il progetto si è focalizzato sulla messa in sicurezza dell’ambiente di lavoro e l’upgrade del sistema SCADA di supervisione e controllo, oltre che sullo studio dell’elettronica esistente ed una sua documentazione e catalogazione di cui l’impianto risultava del tutto sprovvisto. Si è proceduto quindi con la redazione di un diagramma P&I aggiornato, la messa in funzione di una nuova postazione per l’acquisizione delle variabili di processo e suo collegamento ai PLC tramite comunicazione seriale, l’elaborazione di un nuovo programma basato sul software LabVIEW per il monitoraggio, l’archiviazione e il rilevamento degli stati di allarme, ed infine l’effettuazione di un’analisi di rischio tramite metodologia HAZOP che ha avuto come conseguenza l’implementazione di ulteriori miglioramenti sia lato sicurezza che lato utilizzo.
