By the term mechanical integrity it is intended the set of operations that aim at increasing the safety and reliability of the working environment, in order to prevent possible accidents, by following equipment in its phases of design, construction, installation, maintenance and use. This thesis focuses in particular on the description of the creation of preventive maintenance plan, which took place during the internship at the chemical company Hexion. In this case the analysis is performed on a chemical plant for formaldehyde production, already existing and operating in Solbiate Olona (VA) site. The scope is to ensure the on-going equipment safety by setting up a preventive maintenance plan, aimed at maintaining the integrity of all assets deemed critical, whose failure could lead to major accidents, such as fire, explosion or release of toxic substances to health and the environment. In the development of this thesis it is firstly described in general a mechanical integrity plan, and then attention is focused to the work done during the internship. These is divided into a first step of identification of critical equipment present in the formaldehyde plant and in the storage areas of methanol, formalin and phenol. This procedure is supported by the use of the hazard analysis tool HAZOP. In the second phase for each type of equipment identified are considered the most common failure modes, which may result in major accidents. On this basis are then planned inspection actions, testing and preventive maintenance, in order to verify the correct safe operation of the equipment. Adequate procedures and frequencies are determined according to international standards, local regulations, internal manuals, based on industry best practices in common use. The planning of new tasks and work orders is supported by SAP PM management software. For each new scheduled maintenance task are then evaluated the resources used and costs generated yearly; furthermore it is estimated the possible impact, in terms of monetary costs and manpower required, of the application of a full plan of mechanical integrity throughout the whole Hexion Solbiate site.
Con il termine mechanical integrity si intende la serie di operazioni che mirano a incrementare la sicurezza e l’affidabilità dell’ambiente di lavoro, allo scopo di prevenire possibili incidenti, seguendo l’equipment nelle sue fasi di progettazione, costruzione, installazione ed uso. Questa tesi si concentra in particolare nella descrizione dell’attività di applicazione di un programma di manutenzione preventiva, svoltasi nel corso del tirocinio presso l’azienda chimica Hexion Italia S.r.l. In questo caso l’analisi è stata eseguita su di un impianto chimico già esistente e operativo per la produzione di formaldeide, nel sito di Solbiate Olona (VA). Lo scopo dell’esperienza è stato quello di garantire, attraverso la creazione e gestione di un piano di manutenzione preventiva, il continuo funzionamento in sicurezza di ogni apparecchiatura ritenuta critica, il cui malfunzionamento potrebbe condurre a incidenti rilevanti quali incendi, esplosioni o rilascio di sostanze tossiche per la salute e l’ambiente. Nello sviluppo di questa tesi viene descritto in generale dapprima il piano della mechanical integrity, per poi focalizzare l’attenzione sul lavoro svolto in tirocinio. Questo è stato diviso in una prima fase di identificazione delle apparecchiature critiche per la sicurezza presenti nell’impianto produttivo di formaldeide e nelle aree di stoccaggio per metanolo, formalina e fenolo. Tale procedura è stata supportata dall’uso della tecnica di analisi di rischio HAZOP. Nella seconda fase, per ogni tipo di equipment identificato sono state considerate le modalità di malfunzionamento o rottura che possono avere come conseguenza incidenti rilevanti. Su questa base sono poi state pianificate le azioni di manutenzione preventiva, allo scopo di verificare il corretto funzionamento in sicurezza degli equipment. Procedure e frequenze adeguate sono state decise seguendo standard internazionali, regolamenti locali, manuali interni, basati su buone pratiche industriali di uso comune. Sono state poi valutate le risorse utilizzate dalla nuova manutenzione programmata, stimando il possibile impatto della applicazione di un piano completo di mechanical integrity all’interno del sito.
