In the energy sector, components of the hot gas path of a gas turbine are made in high-performance material. In particular, the first stages of gas turbine blades, where the condition of temperature and stress are more critical, are made in Ni-based single crystal superalloys. The high mechanical performance at high temperatures of this class of materials is due to the peculiar microstructure characterized by the strengthening γ’ phases dispersed in the austenitic γ matrix and to the absence of grain boundaries. When these components reach their serviceability limit established by the design, they must be replaced with a new one leading to huge costs due to the manufacturing of a new part and to environmental impact. This work is motivated by the need for a reliable creep damage assessment method to prevent premature component replacement. When the base material of a component is significantly degraded, rejuvenation heat treatment becomes necessary. For the specific single crystal Ni-based superalloy investigated during this thesis both the creep damage model and rejuvenation heat treatment are not currently available. In recent years, several studies have explored the use of parameters derived from Electron Backscattered Detector (EBSD) analyses of crept samples to correlate microstructural features with creep strain. The development of this correlation could support life assessment of components under creep conditions. The main hypothesis is that creep is the main failure mode for gas turbine blades and one of the primary sources of microstructural damage is associated with dislocation accumulation, particularly within the γ matrix channels in Ni-based superalloys, the geometrically necessary dislocation (GND) density, evaluated through EBSD, was selected as a relevant parameter for creep damage assessment. Moreover, there is still a lack in literature regarding the procedure to perform the evaluation in GND density analysis through conventional EBSD analyses, which could be potentially extendable to other Ni-based superalloys and material classes. Thus, the aim of the PhD work was to develop firstly an advanced methodology to assess the creep damage that could allow the estimation of the damage accumulated during service life in terms of creep strain. Indeed, a fundamental step was the definition of the procedure to perform EBSD analyses for a reliable quantitative estimation of GND density. The purpose and novelty of this study is firstly to define a robust and detailed methodology, supported by statistical analyses, to estimate GND density by means of EBSD analyses on specimens from interrupted creep tests and the development of the creep damage model for the specific alloy. Otherwise, when the level of the accumulated creep strain is significantly high, a replacement or repair is needed. Some rejuvenation heat treatment has been studied in literature for different single crystal superalloys however rejuvenation heat treatment must be customized for the specific alloy. Rejuvenation heat treatment consists of a complex set of thermal cycles: a stress relief heat treatment followed by a solution heat treatment performed at temperature near or above the γ’ solvus temperature and finally an aging treatment. However, the application of heat treatments on single crystals at temperatures near or above to the solutioning temperature leads to a possible risk of recrystallization due to the plastic deformation previously accumulated during manufacturing or service life. For the considered alloy in literature there no literature studies are available about the effects of the application of rejuvenation heat treatment on both microstructural recovery and mechanical properties restoration. The main hypothesis is that the recovery of original microstructure could restore the mechanical properties. The second objective of this research was to develop a rejuvenation heat treatment capable of effectively restoring both the microstructure and the high-temperature mechanical properties to a virgin-like condition. The novelty consists in the characterization of the effect of different rejuvenation heat treatments on microstructural recovery and recrystallization in order to down select the most promising cycle. Once the rejuvenation cycle was selected, it was applied directly to serviced components and also high-temperature mechanical properties were assessed. Moreover, this study demonstrated the importance of having a prior damage model to assess the potential reuse of components without rejuvenation. Parts that are not significantly affected by service exposure may not require treatment, since applying rejuvenation at early stages of creep does not provide a substantial beneficial effect.

Nel settore energetico, i componenti della sezione calda di una turbina a gas sono realizzati in materiali ad alte prestazioni. In particolare, i primi stadi delle pale della turbina, dove le condizioni di temperatura e sollecitazione sono più critiche, sono realizzati in superleghe a base di Ni monocristalline. Le elevate prestazioni meccaniche ad alte temperature di questa classe di materiali sono dovute alla peculiare microstruttura caratterizzata dalle fasi rafforzanti di γ’ disperse nella matrice austenitica γ e all’assenza di bordi di grano. Quando questi componenti raggiungono il limite di vita utile stabilito dal design, devono essere sostituiti con nuovi componenti, comportando costi elevati dovuti alla produzione di nuovi pezzi e impatto ambientale. Questo lavoro nasce dalla necessità di sviluppare un metodo affidabile di valutazione del danno da creep per prevenire la sostituzione prematura dei componenti. Quando il materiale di base di un componente è significativamente degradato, diventa necessario un trattamento termico di rejuvenation. Per la specifica superlega a base di Ni monocristallina investiga in questa tesi, sia il modello di danno da creep sia il trattamento di rejuvenation non sono attualmente disponibili. Negli ultimi anni, diversi studi hanno esplorato l’utilizzo di parametri derivati da analisi EBSD (Electron Backscatter Diffraction) su campioni sottoposti a creep per correlare le caratteristiche microstrutturali con la deformazione da creep. Lo sviluppo di questa correlazione potrebbe supportare la valutazione della vita utile dei componenti soggetti a creep. L’ipotesi principale è che il creep sia il principale meccanismo di danneggiamento delle pale di turbine a gas e che una delle principali fonti di danno microstrutturale sia associata all’accumulo di dislocazioni, in particolare nei canali della matrice γ delle superleghe a base Ni. La densità di dislocazioni geometricamente necessarie (GND), valutata tramite EBSD, è stata selezionata come parametro rilevante per la valutazione del danno da creep. Inoltre, in letteratura manca ancora una procedura standard per l’analisi quantitativa della densità di GND tramite analisi EBSD convenzionali, che potrebbe essere potenzialmente estesa ad altre superleghe a base Ni e ad altre classi di materiali. Pertanto, l’obiettivo del lavoro di dottorato è stato innanzitutto sviluppare una metodologia avanzata per la valutazione del danno da creep, che consenta la stima del danno accumulato durante la vita in esercizio in termini di deformazione da creep. Un passaggio fondamentale è stato definire una procedura per eseguire analisi EBSD affidabili per una stima quantitativa della densità di GND. Il contributo innovativo di questo studio consiste nella definizione di una metodologia robusta e dettagliata, supportata da analisi statistiche, per stimare la densità di GND tramite EBSD su provini da prove di creep interrotte, nonché nello sviluppo del modello di danno per la specifica lega. D’altra parte, quando il livello di deformazione da creep accumulata è elevato, si rende necessaria la sostituzione o la riparazione del componente. In letteratura sono stati studiati diversi trattamenti di rejuvenation per superleghe monocristalline, tuttavia questi devono essere ottimizzati per la specifica lega. Il trattamento di rejuvenation consiste in una serie complessa di cicli termici: un trattamento di rilassamento delle tensioni, seguito da un trattamento di solubilizzazione eseguito a temperature prossime o superiori alla temperatura di solvus della fase γ’, e infine un trattamento di invecchiamento. Tuttavia, l’applicazione di trattamenti termici su monocristalli a temperature prossime o superiori a quelle di solubilizzazione comporta un possibile rischio di ricristallizzazione dovuto alla deformazione plastica accumulata durante la produzione o la vita in esercizio del componente. Per la lega considerata, non sono disponibili in letteratura studi sugli effetti dei trattamenti di rejuvenation sia sul recupero microstrutturale sia sul ripristino delle proprietà meccaniche. L’ipotesi principale è che il recupero della microstruttura originale possa ripristinare anche le proprietà meccaniche. Il secondo obiettivo di questa ricerca è stato quindi sviluppare un trattamento di rejuvenation in grado di ripristinare efficacemente sia la microstruttura sia le proprietà meccaniche ad alta temperatura, riportandole a condizioni simili a quelle iniziali. L’elemento innovativo consiste nella caratterizzazione degli effetti di diversi trattamenti di rejuvenation sul recupero microstrutturale e sulla ricristallizzazione, al fine di selezionare il ciclo più promettente. Una volta selezionato, il ciclo di rejuvenation è stato applicato direttamente a componenti in servizio e ne sono state valutate anche le proprietà meccaniche ad alta temperatura. Inoltre, questo studio ha dimostrato l’importanza di disporre di un modello preliminare di danno per valutare il potenziale riutilizzo dei componenti senza ricorrere al trattamento di rejuvenation. I componenti non significativamente degradati durante il servizio potrebbero infatti non richiedere alcun trattamento, poiché l’applicazione del trattamento di rejuvenation nelle fasi iniziali del creep non comporta benefici significativi.
