This thesis investigates the processability and characterization of AISI 420 martensitic stainless steel manufactured through Binder Jetting (BJT) additive manufacturing. Despite its widespread application in medical and industrial sectors, achieving high relative density in BJT-processed martensitic steels remains a significant technical challenge. This work seeks to bridge this gap by evaluating the influence of critical processing and sintering parameters on the final material properties. The research methodology involved the characterization of a commercial 420 SS gas-atomized powder and the optimization of a multi-step manufacturing workflow, including printing, curing, debinding, and sintering. A parametric study was conducted to evaluate the effects of sintering temperature (1200°C to 1400°C, dwell time (3 to 9 hours), and atmosphere (Argon vs. Vacuum) on densification. Furthermore, two debinding strategies were compared: a separated furnace method and a unified "same-furnace" approach. Experimental results demonstrated that sintering at 1400°C for 9 hours in an Argon atmosphere using the unified debinding-sintering method yielded the highest relative density of 86.02%. Microstructural analysis revealed a dual-phase structure of martensite and ferrite, with significant densification gradients and intragranular porosity appearing at higher temperatures—an effect attributed to excessive grain growth and residual carbon from the binder pyrolysis. Post-sintering quenching and tempering (Q&T) treatments were applied to the optimized samples, resulting in an increase in macro-hardness, though ultimate tensile strength remained below that of wrought material due to residual porosity. The fracture surface analysis indicated a quasi-cleavage failure mechanism, characteristic of the combined influence of the brittle martensitic phase and the remaining pores. These findings contribute to the optimization of BJT parameters for high-carbon stainless steels and identify critical pathways for future densification improvements.
La presente tesi analizza la lavorabilità e la caratterizzazione dell'acciaio inossidabile martensitico AISI 420 prodotto tramite manifattura additiva Binder Jetting (BJT). Nonostante la sua diffusa applicazione nei settori medico e industriale, il raggiungimento di un'elevata densità relativa negli acciai martensitici lavorati tramite BJT rimane una sfida tecnica significativa. Questo lavoro mira a colmare tale lacuna valutando l'influenza dei parametri critici di lavorazione e sinterizzazione sulle proprietà finali del materiale. La metodologia di ricerca ha previsto la caratterizzazione di una polvere commerciale di acciaio inossidabile 420 atomizzata a gas e l'ottimizzazione di un flusso di lavoro produttivo a più fasi, comprendente stampa, cura (curing), deceraggio (debinding) e sinterizzazione. È stato condotto uno studio parametrico per valutare gli effetti della temperatura di sinterizzazione (da 1200°C a 1400°C), del tempo di permanenza (da 3 a 9 ore) e dell'atmosfera (Argon vs. Vuoto) sulla densificazione. Inoltre, sono state confrontate due strategie di deceraggio: un metodo con forni separati e un approccio unificato nel 'medesimo forno'. I risultati sperimentali hanno dimostrato che la sinterizzazione a 1400°C per 9 ore in atmosfera di Argon, utilizzando il metodo unificato di deceraggio-sinterizzazione, ha permesso di ottenere la densità relativa più elevata, pari all'86,02%. L'analisi microstrutturale ha rivelato una struttura a doppia fase di martensite e ferrite, con significativi gradienti di densificazione e porosità intragranulare che compaiono alle temperature più elevate; un effetto attribuito all'eccessiva crescita del grano e al carbonio residuo derivante dalla pirolisi del legante (binder). Ai campioni ottimizzati sono stati applicati trattamenti post-sinterizzazione di tempra e rinvenimento (Q&T), che hanno portato a un aumento della macro-durezza, sebbene la resistenza alla trazione massima sia rimasta inferiore a quella del materiale lavorato a caldo a causa della porosità residua. L'analisi della superficie di frattura ha indicato un meccanismo di cedimento per quasi-clivaggio, caratteristico dell'influenza combinata della fase martensitica fragile e dei pori rimanenti. Questi risultati contribuiscono all'ottimizzazione dei parametri BJT per gli acciai inossidabili ad alto contenuto di carbonio e identificano percorsi critici per futuri miglioramenti della densificazione.
